I was in the process of OC'ing my CPU from 4.5 to 4.6 and got this ERROR message after post;

What does this mean?

Probably that your overclock is unstable. Try upping the voltage a tad perhaps?

So that message comes straight after it has POST'ed - before Windows even begins to load?

Yeah, after post (BIOS screen), but before Windows loads.

I did some tweaking, and found out if I disable the VDroop it loads fine. I can leave VDroop enabled up to 4.5, but after that I have to disable it, why?

Edit: When I did get it to finally boot @4.6 and ran some stress test, it reached to the upper 60c, not 70c, but 68-69c max. So I guessing my H60 with it's small radiator can't cool it enough past 4.5. So I'ma dial it down to 4.5 till I get the H100. It's cazy how only 100MHz boost can make the temps jump up 10c.

I would say that more likely it's either your chip or your board which is limiting your overclocking, seems odd though as you have a 2550K and an EVGA FTW board. Maybe you've just got a chip which overclock too great - not sure. An H60 should get you to around 4.5GHz though, possibly higher.

Yeah, there's been a lot of people having issues with this board when put on offset voltage(manual), not wanting to boot at all, not even to the BIOS screen. I don't have this problem with mine, maybe got lucky on that part, but got stuck with it being picky about the VDroop. Maybe I should file a RMA and see if the new board does better. For the CPU, I know I got a good one, maybe can hit upwards of 4.8-4.9 (5.0 maybe?)with excellent cooling.

Edit: With the H60 I can get to 4.5 with idle temps in the low 30c, and load temps in the upper 50c.
