I have done this before using gparted but it is tricky. use windows cd or some software to format the drive. it should crash at some point. use the info it says on where it crashed to partition your drive. in gparted you can three partions. first make a partion of what every type you want up to the point where you thing the bad sector is. around the bad sector make a unused unformated partion, about a gig or so. make a partion after the unused partion. apply changes and see if it works. you have to play around with where and how big the unformated partition is.
